Need advice: 3d Perlering

Hi. I've been trying to get some perlering done recently. I wanted to get into more 3d stuff (like some vehicles, etc), but my first attempt is running into difficulty. I made something similar to XPlodingPenguin's Jumpman business card holder (viewtopic.php?f=9&t=1683), but The beads don't really fit into the holes on the mario side-pieces. I'm guessing I ironed them a bit to much, but regardless, I had to break out tools to file down the connector beads and expand the size of the holes on the mario piece.

Is there any tips on how or how much to iron 3d sprites? Or do most things work this way if there is holes on the inside of a larger piece, instead of on the edges?

I've never done this, so I'm just brainstorming... maybe you could iron one piece on one side only (inside, obviously) with the gaps in the teeth actually filled in, then break out those pieces (easier with only one side melted) so you have the teeth to connect with. Do the same with the connecting piece (opposite teeth) and fit them together like that?
